When glass manufacturers compare fused cast AZS (alumina-zirconia-silica) suppliers, chemical composition is often the first filter. But chemistry alone does not determine how long a block will resist glass corrosion, thermal shock, or upward drilling. The real differentiator lies in manufacturing quality control—how each production stage is monitored, measured, and documented.
At Chaoyu Refractory, we operate a 6-stage QC system that covers the entire journey from incoming raw material to the final digital inspection report. Here is what each stage involves and why it matters for your furnace campaign life.
Stage 1: Raw Material Inspection and Traceability
Quality starts with zircon sand and alumina powder. Every batch of imported zircon sand is tested for ZrO₂ content, particle size distribution, and impurity levels (Fe₂O₃, TiO₂). Only material within a defined narrow specification window is accepted into the production silo. Each raw material lot is assigned a traceability code, which follows through the entire production chain—meaning every finished block can be traced back to its original material batch.
Stage 2: Batch Formulation and Melting Control
The electric arc furnace is where chemistry becomes microstructure. In Stage 2, QC focuses on:
Precise weighing and mixing of raw batches via automated batching systems.
Real-time monitoring of melting current, voltage, and oxidation atmosphere inside the furnace.
Control of the Fe²⁺/total iron ratio as a key indicator of oxidation state. A low ratio means minimal carbon contamination and fewer internal reduction centers that later become weak points under glass attack.
Stage 3: Casting and Directional Solidification
This stage separates ordinary AZS from high-performance AZS. For critical blocks (throats, electrode surrounds, dam walls), Chaoyu uses directional solidification with riser feeding—also known as void-free (WS) casting. QC checks include:
Pouring temperature and mold preheat temperature verification.
Visual inspection of the riser after cooling to confirm complete feeding.
Ultrasonic scanning of the raw casting to map any residual shrinkage porosity.
A block that passes Stage 3 with clean ultrasonic readings already has a fundamentally different life expectancy than a conventionally cast block with unverified internal quality.
Stage 4: Annealing and Stress Relief
Fused cast AZS contains a glassy phase that freezes internal stresses during cooling. Too-rapid cooling locks in residual stress that later causes spalling during furnace heat-up. In Stage 4, QC monitors:
Programmed cooling curves in computer-controlled annealing kilns.
Temperature uniformity across the entire batch.
Post-annealing stress inspection using polarized light or strain gauges on sample blocks.
The goal is to deliver blocks that are thermally “relaxed”—ready to withstand the demanding heat-up ramp of a new furnace lining.
Stage 5: Cold Processing and Precision Grinding
Furnace construction demands tight joint tolerances. A poorly fitting throat assembly can open gaps for glass penetration. Stage 5 QC covers:
Diamond grinding of joint surfaces to ±1 mm flatness or better.
Dimensional inspection of every finished face using digital calipers and gauges.
Pre-assembly verification for complex shapes (throat assemblies, corner blocks). Match lines are marked, and the entire assembly is photographed for the customer’s installation reference.
Stage 6: Final Inspection and Digital Quality Archive
Before shipping, every block undergoes a final gate check:
Visual surface inspection for cracks, chips, or surface defects.
Ultrasonic flaw detection scan (C-scan) for critical blocks.
Chemical composition recheck and physical property verification (bulk density, apparent porosity).
Compilation of a digital quality file: casting records, annealing curve, ultrasonic image, dimensional report, and final inspection sign-off.
This digital archive is stored and can be shared with customers. If a question arises years into a furnace campaign, the block’s entire manufacturing history is retrievable.
Why 6 stages matter for your furnace
Most AZS blocks on the market look similar when packed on a pallet. The six QC stages are what separate a block that performs predictably for 12+ years from one that fails early. When evaluating suppliers, ask not just for a chemistry sheet—ask about their QC stages, what they inspect, and whether they can provide the digital records to prove it.
At Chaoyu, the 6-stage QC system is not a marketing slogan. It is the operational backbone of our Zhengzhou production base, supporting AZS-33, 36, and 41 series products for container glass, float glass, photovoltaic, and borosilicate glass customers worldwide. Every block leaves the factory with a traceable quality story—so our customers can focus on melting glass, not worrying about their lining.
